A forklift pre-shift inspection is the single cheapest piece of maintenance you will ever do, and it is also the one most often skipped. Ten minutes at the start of a shift catches leaking hydraulic hoses, worn drive tires, soft brakes, and weak horns before they become a dropped load, a hospital visit, or an OSHA citation. This guide walks through exactly what to check, how to check it, what to do when something fails, and how to build a daily inspection program that actually gets done instead of getting back-dated on a clipboard at 4:55 PM.
If you are a fleet manager standardizing inspections across a yard of 20 lifts, or a single operator climbing onto a Class IV cushion-tire truck for the first time today, the procedure is the same. The forklift pre-shift inspection is required by law, governed by manufacturer guidance, and ultimately the responsibility of the operator who signs off on it.
Why Pre-Shift Inspections Matter
OSHA 29 CFR 1910.178(q)(7) is the rule everyone quotes, and the language is short: industrial trucks shall be examined before being placed in service, and shall not be placed in service if the examination shows any condition adversely affecting the safety of the vehicle. Trucks used on a round-the-clock basis shall be examined after each shift. That is the legal floor. The practical floor is higher.
When you skip a daily walkaround, you accept three risks at once. First, you accept that a known defect on the previous shift may now be your problem, with no paper trail showing when it started. Second, you accept that an unknown defect, say a slow hydraulic leak from a lift cylinder packing, will keep getting worse until something fails under load. Third, you accept liability. If an incident happens and the inspection log is blank, the investigation stops being about the equipment and starts being about the program.
A real forklift pre-shift inspection prevents all three. It also generates the data that tells you which units in your fleet are eating parts, which operators are catching problems early, and where your replacement budget should actually go.
Forklift Inspection Requirements: What the Rules Actually Say
The forklift inspection requirements come from a few overlapping sources, and it helps to understand which one is driving which line on your checklist.
OSHA 1910.178 sets the federal baseline. Inspection must happen before each shift. Defects affecting safety must be reported immediately and the truck removed from service until repaired. The operator must be trained and evaluated, and the inspection is part of that training.
ANSI/ITSDF B56.1 is the consensus standard OSHA references. It is more detailed and covers the specific systems to examine: tires, forks, mast, chains, hoses, controls, brakes, steering, horn, lights, seat belt, overhead guard, load backrest, data plate, and fluid levels. Most manufacturer-supplied checklists track B56.1.
Manufacturer service manuals (Toyota, Hyster, Yale, CAT, Crown, Mitsubishi, Komatsu, Nissan, Clark, and others) add unit-specific items. A propane truck has tank and regulator checks an electric truck does not. An electric truck has battery, connector, and electrolyte checks a propane truck does not. A reach truck has outrigger and base leg checks a counterbalance truck does not.
Powered industrial truck class matters too. Class I (electric counterbalance), Class II (electric narrow aisle), Class III (electric pallet jacks and walkies), Class IV (internal combustion cushion tire), Class V (internal combustion pneumatic tire), Class VI (electric and IC tractors), and Class VII (rough terrain) each have inspection items the others do not.
Your forklift daily inspection checklist should be specific to the class, fuel type, and manufacturer of the truck. A single generic form for a mixed fleet is better than nothing, but it is not the goal. The goal is a checklist that an operator can complete in ten minutes and that actually flags the things that fail on that specific equipment.
The Pre-Operation Walkaround: Engine Off
Before the key turns, walk the truck. This is the half of the inspection that catches the most defects and takes the least skill, which is why it is the half most often skipped.
Tires and Wheels
Look at every tire. On cushion tires, you are checking for chunking, flat spots, separation from the band, and tread loss below the wear indicator (most cushion tires have a 50% wear line molded into the sidewall). On pneumatic tires, you are checking for cuts, embedded debris, dry rot, sidewall bulges, and inflation. Underinflated pneumatic tires generate heat, fail early, and reduce load capacity.
Wheel nuts should be tight and present. Missing or loose lug nuts are a real failure mode, especially on units that get pressure-washed or operate on uneven ground. If you see rust streaks radiating from a lug, that nut has been loose long enough to work the joint.

Forks, Carriage, and Load Backrest
Look at the forks from the side. They should be straight, with no visible bend at the heel. The blade-to-shank angle should be 90 degrees. ANSI B56.1 requires forks to be removed from service when heel wear exceeds 10% of the original blade thickness. A simple fork caliper makes this measurement objective instead of a guess.
Check the fork tips for chips and cracks. Check the positioning locks at the top of each fork. If a fork can slide on the carriage without lifting the lock pin, the lock is broken and the fork can shift mid-lift.
The load backrest should be present, securely mounted, and undamaged. Bent or missing load backrests are common on trucks that have been used to push loads.
Mast, Chains, and Hoses
With the mast lowered, sight up the rails for visible cracks, weld damage, or bent sections. Look at the lift chains. They should be evenly tensioned, properly lubricated, and free of broken or twisted links. Chain elongation is measured with a chain wear gauge: if the chain has stretched more than 3% over a measured length, it is at end of life.
Hoses run up the mast in plain sight. Look for cracking on the outer cover, kinks, abrasion against the channel, and any wet spot at a fitting. A hydraulic hose under 3000 PSI does not leak slowly forever. It leaks slowly, and then it leaks fast.
Overhead Guard, Seat, and Seat Belt
The overhead guard should be present, securely bolted, and undamaged. Any deformation from a falling load is a removal-from-service condition until engineering review.
The seat should be securely mounted. The seat switch, if equipped, should cut power to traction and hydraulics when the operator is not seated. The seat belt should latch, retract, and show no visible fraying or cuts.
Data Plate
Confirm the data plate is present and legible. The plate carries the model, serial, capacity, attachment information, and tire specification. If the plate is missing or unreadable, the truck is technically out of service until it is replaced. Operators legally cannot determine load capacity without it.
The Operational Check: Engine On
With the walkaround complete and nothing flagged for immediate removal from service, start the truck. The engine-on portion of the forklift pre-shift inspection verifies the systems that only show themselves under power.
Gauges and Warning Lights
Watch the instrument cluster come alive. Oil pressure should rise within a few seconds on an internal combustion truck. Coolant temperature should be in normal range after warmup. Battery state of charge should be at or near 100% on an electric truck at shift start. Hour meter should be functional and recording.
Any warning light that stays on after startup is a defect. A check engine light on an LPG truck is not optional. A battery discharge indicator on an electric truck climbing toward 80% depth of discharge before lunch is a problem.
Horn, Lights, Backup Alarm
Sound the horn. Test headlights, tail lights, brake lights, and turn signals if equipped. Engage reverse and confirm the backup alarm sounds. These are the items that protect pedestrians, and they fail silently. An operator who has never tested the backup alarm cannot tell you the day it stopped working.
Steering
With the truck stationary and the parking brake set, turn the steering wheel through its full range. Look for excessive free play, binding, or hydraulic noise. Power steering should be responsive and consistent. If the wheel turns easily at slow speed but stiffens unexpectedly, you may have a steering pump or hose issue.
Service Brake and Parking Brake
Move the truck a few feet at low speed and apply the service brake. The truck should stop firmly and predictably without pulling to one side. The pedal should not sink to the floor. Engage the parking brake on a slight incline if available. A parking brake that does not hold a loaded truck on a 10% grade is not a parking brake.
Hydraulic Controls
Cycle the lift, lower, tilt forward, tilt back, and any auxiliary functions (side shift, fork positioner, clamp). Watch for jerky motion, drift, or unusual noise from the hydraulic pump. A loaded lift that drifts down more than a few inches over a minute has a leaking control valve or cylinder packing.
Tilt the mast fully forward and back, then return to vertical. Confirm tilt cylinders extend evenly. A mast that tilts crooked has a cylinder problem or a worn carriage roller.
Fuel and Power System Checks
The fuel system inspection depends on what you are running.
Propane (LPG)
Check the tank mounting. The tank should be horizontal with the locating pin engaged. The relief valve should point up. Inspect the hose and quick-disconnect fitting for damage. Smell for propane. Soap-water test any fitting that you suspect.
Diesel and Gasoline
Check fuel level. Look under the truck for fresh fuel stains. Check engine oil, coolant, and hydraulic fluid levels per the operator manual. Air filter restriction indicators, if equipped, should be in the green.
Electric
Inspect the battery. Cables should be tight at both ends with no green corrosion at the terminals. The battery should be properly restrained in the compartment. On lead-acid batteries, check electrolyte level if it is a watering day, and confirm the vent caps are in place. Inspect the connector for burnt or melted pins, which indicate high resistance and impending failure. Confirm state of charge.
Documenting and Acting on the Inspection
A forklift daily inspection checklist that nobody reads is paperwork, not safety. The documentation step is where the program becomes real.
Every inspection should produce a dated, signed record showing the truck ID, the operator, the date and shift, every checklist item, and any defects found. Paper forms work. Tablet-based systems work better because they timestamp entries, prevent back-dating, and feed straight into a maintenance ticketing workflow.
When a defect is found, the rule is simple: if it affects safety, the truck comes out of service. Tag it out. Notify the supervisor. Do not finish the shift on a truck with a leaking lift cylinder because the next operator on the next shift is going to find out the hard way.
Non-safety items, such as a burned-out work light on a truck that only operates in a well-lit warehouse, can be logged for the next scheduled service. The point of the documentation is to make sure they actually get scheduled, not buried.

Common Failure Points by Truck Class
Knowing where each class of truck tends to fail helps you write a better forklift daily inspection checklist.
Class I (electric counterbalance) most often fails at the battery connector, drive tires, hydraulic hoses on the mast, and steer axle bushings. Brake components on regen-equipped trucks last longer than expected, but the parking brake actuator does not.
Class II (electric narrow aisle, reach trucks, order pickers) lives on its load wheels and steer wheels. Polyurethane load wheels chunk and develop flat spots fast. Lift chains, mast rollers, and reach mechanism components are the next tier.
Class III (electric pallet jacks and walkies) fails at the drive wheel, load wheels, control handle switches, and battery connectors. The horn and butterfly switch fail quietly and constantly.
Class IV and V (internal combustion) fail at tires, exhaust components, ignition systems on gas units, fuel system components on LPG units, and cooling systems. Mast and chain wear tracks the duty cycle.
Class VI (tow tractors) fails at hitches, drawbars, and traction motor brushes on electric variants. Steering linkage wears faster than counterbalance trucks because of the way tow trucks are operated.
Class VII (rough terrain) fails at tires, frame leveling components, four-wheel-drive driveline parts, and outrigger systems on extended-reach variants.

Building a Daily Inspection Program That Works
A checklist on a clipboard is not a program. A program has three pieces.
First, the right form for the right truck. Generic forms get treated as generic. Class-specific, manufacturer-specific forms with the actual items that fail on that unit get treated as real.
Second, training that includes the inspection. Operators trained to a checklist they have never used will not use it correctly in the field. Walk through the checklist on the actual truck during initial training and during the three-year refresher OSHA requires.
Third, follow-through. Inspections that flag defects need to result in repairs, parts orders, or service calls. If operators report problems and nothing happens, they stop reporting problems. The forklift pre-shift inspection only works if the back end works.
